Most digital twin projects die as dashboards. What's missing is the only piece that moves money: a closed loop between simulation and control. Without it, you just have a visualization project with a bigger budget.

Most "digital twin" projects die as dashboards. You get a glossy 3D model of the plant, a few live tags overlaid on pumps and conveyors, a camera fly-through. Someone records a video for the board. Six months later, the plant is still running on the same hand-tuned setpoints and Excel schedules it had before. What's missing is the only piece that actually moves money: a closed loop between simulation and control. A digital twin that does not change how you operate is just a visualization project with a bigger budget. If you want reduced energy, higher throughput, or less scrap, you have to push the twin into the uncomfortable zone where it proposes – and sometimes executes – different decisions than the ones you're making today. That is not a software problem. It is an operations problem with equations attached. ## What a digital twin really is Strip the marketing. A useful digital twin is three things wired together: * A live state: a consistent picture of where the plant is right now.

  • A predictive model: what happens next if you change inputs, setpoints, schedules, or recipes.

  • Operators treat it as one more controller – one they can question, but one they expect to be there tomorrow. You know you still have a toy when: * It lives in a browser tab nobody opens during a shift.
  • It is "used for studies" but never referenced in production meetings.
  • Nobody can say, in plain numbers, how it has affected energy, throughput, or quality. Closing the loop between simulation and control is not a matter of adding one more feature to your twin platform. It is the choice to let a model influence your plant's behavior every minute of every day, under strict constraints and with clear accountability. If you are not ready for that choice, be honest and call what you are building what it is: a nice model. If you are ready, stop polishing 3D views and start wiring the pieces that move valves, drives, and schedules.
